Going to be getting the Jetta back on the road soon. I was having overboost issues before I lost 5th gear and parked the car for winter. I am debating my options for dealing with the turbo while I address a bunch of big maintenance items and replace the transmission.

I have a 2.5” turbo back system with a high flow cat and PP520 stage 3 (+ 10% main volume) injectors set up by DBW. I never got the tune as I couldn’t sort the overboost issue and limp mode before 5th gear spun on the output shaft.

I went through the vacuum system multiple times, verified the actuator arm moves freely and doesn’t hang up, verified the actuator was set properly, swapped N79, replaced the vacuum actuator (and set that properly)... rechecked everything multiple times because it was still over boosting. I had replaced the MAF with the new P/N OE replacement due to having issues with that before I started noticing the overboost problem.

I’m thinking it may be worn guides for the ring that moves the vanes with the turbo at 247k mi. I’m going to go through the system a bit more as do the timing belt and reseal the engine.


What are the current recommendations for turbo setups that aren’t going to require custom manifolds?
I’m looking for a good ballance of fuel mileage and power with 54 miles to work. This is a commuter, but I do like getting on it every now and then on the tight and windy backroads and I am considering some track days. I also tow an 1100lb travel trailer.

I am looking for something that will still spool up below 1800RPM and won’t require new injectors, unless the gains are sufficient enough to justify that cost again. I stripped a bunch of stuff off my landlord’s BEW before it went to the scrap yard, so I do have the parts to adapt to a VNT17/22, but I am not sure if there are better options out there.

Recommendations on boost level? The head will be coming off to replace a leaking head gasket, so I can throw stronger studs on there while I am at it.
Should I swap in a 3 bar MAP?

Does it overboost with the vacuum hose disconnected and plugged to the actuator?
Don't swap the MAP sensor to 3 bar unless you match it with the correct tune.

The vane lever may move freely but are you sure that it is wide open when there is no vacuum? What does your actuator vacuum spread look like with the Mity Vac?

i.e. 3-4" to start moving to 18" at full to the stroke stop screw...does that sound like your scenario?

VNT17, you can't go wrong for the price. If you want a lot more, then the GTB and VKLR turbo's are next and way more money.
STuds aren't a bad idea if the head is coming off.
If you are tuning it right away, then 3 bar makes sense.
Better hope you have a good clutch.
