2012 Touareg TDI (CATA) – 130K – Bone Stock

TL;DR: Rough idle when cold and in drive. RPMs bounce between 600–800 and shake the whole car. Once warm, it runs perfect with plenty of power.

Background:
  • Bought in 2019, added 40K miles since.
  • For the first 5 years, my wife drove it 1 mile at a time (yep, worst case for a TDI).
  • Car is well-maintained — annual fluids/filters done religiously.
  • Only major repair: cracked EGR flex pipe 2 years ago. Dealer thought turbo, so both turbo and pipe were replaced under warranty.
  • This year: 36-hour cross-country move with zero issues.
Problem:
In the past 2 months, it’s developed a cold idle problem:
  • First 10 minutes after startup → rough idle in drive, RPMs fluctuate 600–800, whole car shakes.
  • Won’t rev smoothly in park when cold, feels like it’s struggling.
  • Noticeable stutter under intial throttle in that first 10-minute window.
  • If shaking starts at a stoplight in drive, shifting to neutral smooths it out immediately. Putting it back into R/D/S brings it back.
  • Adding load (AC, headlights) sometimes triggers the stumble.
What’s Been Done:
  • Took it to a reputable TDI shop → mechanic couldn’t reproduce. Changed tranny, transfer case, and diff fluids (they were due).
  • Ran multiple bottles of injector cleaner → no improvement.
  • Pulled injectors, had them tested. #3 and #4 were just over the acceptable range at idle, replaced them. Others cleaned/resealed. Reinstalled and coded with VCDS → issue remains.
  • Alternator pulley checked → no discoloration/shavings. Belt/tensioner not shaking when issue occurs which leads me to belive its not a pully.
  • MAP sensor had some oil, cleaned/reinstalled → no change.
  • Anti-shutter valve looked fairly clean, slight soot at charge pipe.
  • Intake flaps test fine in VCDS (move snappy, same speed).
  • EGR solenoid and vacuum regulator values track normally.
  • DPF shows last regen 100 miles ago. Ash volume .34L, which matches similar mileage cars post-DieselGate fix.
Other Clues:
  • Occasionally brake pedal sinks and firms back up after a re-press. Brakes never fully fail at a stop, but feels like a small vacuum leak. Not seeing much chatter about brake booster issues on 7P/T2s though. Maybe this isnt a common thing. But I do know that everones lines are getting brittle.
Questions:
  • Before I tear into the wipers/cowl (and probably break it into a million pieces), is there an easier access point to smoke-test the system for vacuum leaks?
  • Am I even barking up the right tree?
  • Anything else I should be looking at before throwing more parts at this?

Before I had replaced injectors 3 and 4 and had them all cleaned I was getting:

I haven’t broken into the engine yet to start looking at, or to start cleaning anything. The most I’ve done so far was remove the charge pipe from the anti-shutter valve and run a scope through it for a look. The valve plate itself was clean, though the pipe past the valve had a light soot buildup.

I also used VCDS to monitor flap operation, checking for sluggishness or mismatched values. Both sides tracked very closely and responded quickly to engine demand while driving.

No doubt the system could use a good cleaning, but before I tear into it, I’d like to narrow down what could actually be causing the issue. If troubleshooting doesn’t turn anything up, I’ll probably go ahead and clean everything and do a delete/tune while I’m in there.

That said, it would be frustrating to put in all that work only to realize later that the real culprit was a component that could’ve been swapped out much more easily with everything already disassembled.

Someone on the 3.0 TDI Facebook page suggested I check the glow plugs. The boots look intact, and I don’t see any signs of blow-by around them that would point to exhaust leaks.

I have a hard time believing faulty glow plugs would cause the issue to persist 10+ minutes into a drive, especially with warm outside temps. But I’ll admit, I’m no expert here.

78°C is not full warm temp, and I also wouldn't have replaced any injectors as I don't see anything over any limits.

"Charge pipes" would be pressurized and be between the turbo & intake valves, so it sounds like you've poked around the intake pipe instead.

Butterflies and intake tracts can still be full of buildup and restricted, so visual checks are required.

GPs would cause DTCs.... my money is on carbon buildup.
You have more than sufficient mileage to have accumulated lots of it, especially given it's short trip use.

It’s not that cosmic man. The car runs and drives now, and for me to dedicate the time to dig into it further, I would need to take off work and dump some money into it.

I’ll get to it, but at this point I’m documenting for anyone in the future that might have this problem.

Pull the entire intake system and clean it all. Betcha it's not getting enough air. I pulled mine apart when I changed the oil cooler seals and the amount of carbon buildup was remarkable. After cleaning the pickup was noticeable

I’ve run several scans, though I haven’t been able to capture data while the issue is occurring as bad as the video in my prior post. However, I’ve noticed a clear correlation between the moments it acts up and deviations in certain data points.

It’s almost comical...every time I connect the Hex-Net and set up all the logging before starting the car, it behaves perfectly.
But the one or two times I’m in a hurry and skip that step, the issue appears.

Based on the data, I’m fairly confident this is fuel-related. When the engine is running smoothly, the commanded and actual fuel pressure values align perfectly. When the issue occurs, there’s a noticeable split between them.

My working theory is that the fuel pressure regulator on the rail is slow to respond when cold, causing it to lag behind fuel demand. Once the system heats up, it seems to stabilize. You can see evidence of both lagging and leading responses during throttle modulation.

While some variation is expected, the discrepancy at times is too large to ignore.

The time scale in the log is measured in seconds, the first 10–15 seconds show me building revs in park on a cold engine.
The engine clearly wasn’t happy, and the data backs it up.
