So I lent my 2006 TDI to a friend. I have 3 cars and I just love my Jetta so much I don't want to get rid of it.
So I daily it alternating between that and my 2018 Civic LX 6 speed 2.0na

My friend messaged me and told me the engine stopped and barely starts making an awful noise.

A quick research on this tells me it's an issue with the intake manifold flap... But ... This knocking noise sounds more like pistons or cam knock...

Does the intake manifold flap issue really make the engine knock this badly??

Highly unlikely you'd get the starter struggling to turn over the engine and then very aggressive banging from the engine with just an intake flap issue.

Your friend didn't just top up the fuel tank, did they?

The slow turnover was the battery being weak. It can turn over and start within a second the issue is the second it's started it struggles, dies and sounds like a nightmare doing so.
This video gave me some hope

He did top off the fuel.
However he owns a diesel where he's from and he's sure he filled it with diesel.
He also showed me the bill which writes diesel. Unless he first started with Gas and then realized it and changed.

He's the friend of a friend. My impression is that he's a nice guy and not bs-ing me... but... that's still a possibility.
he told me to keep the bill but I forgot to take it... (I should have checked how many litres he put it as that would have been a good hint.)

Apparently the issue just happened instantly... out of nowhere. Prior to that it was running super smooth as it always did.
But all in all I am fairly annoyed as I was hoping to keep the car longer given the fact that I put in a lot of money in maintenance.

Unless someone tells me it would be easy to fix this under 750$... I think it's going to the scrap.
It's had a decent life for Montreal Quebec standards given our horribly salted winter roads which rotts the rocker panels of all MK5's

The work of our winters... I would sand to bare metal, prime, bondo, sand prime and respray... but the rust comes from within.

And this summer I got my Mechanic to cut off all the rust and put on an aftermarket rocker that goes over.

Yes the car looked rough and my spray paint skills are garbage but the frame was flawless, the exterior rust was now under control and until this happened, it ran smoother than the 2018 Civic that replaced it... which I got for super cheap as it was heavily abused and still needs some work.

Also I guess I have a Newish PD140 Turbo to sell... which I never got to install as I was waiting for the original turbo of this car to fail or show signs or failure.
It was purchased new and installed in my previous Jetta which I put in over 10 000$ on to mod and make perfect. Injectors, Turbo...
And going 90kmph on a country road a deer jumped at me. (I got the dashcam video for that)
So I bought back the turbo from the scrap and bought a purely OEM car to replace it... 6 years later, I never reinstalled the turbo or modded this Jetta.

All you can do at this point is dive in and see what the problem is.

Get the receipt back, check the amount of fuel etc.

I wouldn't count it dead yet but it doesn't sound good, you won't know until you dive in.

I decided to try and fix it by replacing the EGR Flap.
As shown in this video here... The sound that car makes is kind of similar... so maybe...

I just let them use one of my other vehicles. I generally have 3 to 5 at any one time. It helps to have a $500 car around at times especially if you have kids and grandkids. One of my daughters is currently driving my old 2007 Tahoe.

Sounds like a few holed lifters, and even perhaps damage to the top of the valve stems.

Last time a car of mine made a sound somewhat similar to this the no. 1 piston made itself an exit door through the oilpan. That being said I dont think that is your issue.
As pedro said, kind of sounds like a bad hole. Almost sounds like a disconnected connecting rod to me, but I don't see how that would be the case. Better pull the valve cover.

Same. 400$ camry for the win! Many have beat it, nobody has killed it. These tdi's are pretty indestructible. If I'm worried about it I just put a piece of duct tape on the fuel door that says "diesel" so that there isn't any accidentals. I typically tell my family "if something breaks it was probably on its way out anyway". I would have broken it sooner or later.

Actually brings up a decent point: In the event someone's going to borrow my car, I'm gonna look for a way to quickly / easily lock out the fuel release door. Shouldn't be too hard on the Mk4; on the Mk7....a little more of an issue as it's unlocked if the driver door is unlocked (mind you, no way in hell I'm letting anyone borrow that one - so the point is moot I guess).

I already have the VCDS and the error is P2015 Intake Manifold Flap Position Sensor.
Found a video of the same car showing the issue being the electronic throttle body as shown in my response above.

I received the part and will try to swap it out this weekend to see if it makes a difference.
I am not a mechanic and these days as a self employed I.T. guy I am drowning in projects that don't even bring much income (it's all investing in my own services, knowledge and marketing...
While I did put a lot in this car's maintenance, it's still a Quebec Driven Jetta and while the body is solid it will always be a fight against rust while the car will always look rough... so... It's hard to justify putting more on a mechanic to dig into it.

If I can't fix it this weekend, you can have it for whatever a junkyard would be willing to give me
I also have a Garrett PD140 Turbo with under 5000KM on it from my previous Jetta.

Keep in mind, a lot of the code issues on older TDIs are bad wires/connects.

In conclusion of this tread, I am saying goodbye to my baby.

I ended up draining the tank using the following trick (opening bottom left dash, removing the fuel relay and jumping it)

I then put some clean diesel in it and started up. It is able to run and idle normal but every random 2 to 20 seconds it clacks... eventually stalls out.
Sometimes starts as if there are no issues, sometimes doesn't want to start for a while.

As for the "friend" of a friend, I am pretty sure the guy is full of sh*t. My dashcam is missing 7 minutes of video from exactly as he turns into the gas station, up too when he gets out of the gas station... while many dashcams can bug out, that bug is way too convenient.
I also put some of the extracted diesel on some styropfoam and while I didn't have a styrofoam cup... it looks like some of it melted a tiny bit over time so I assume the diesel was indeed contaminated with some fuel.

Scrap yards were too greedy and said 400$ CAD assuming the cat is there, that the engine and transmission are working which I feel is a ridiculous offer.
I put it up on Marketplace for 650 with full maintenance history and updated pictures.
I sold it for 600$ to someone about 300KM away in a Quebec City Suburb. I got it towed to him for 120$ using my CAA after upgrading my plan.

The buyer is a VW enthusiast, he is certain that the issue is only related to a bad fuel injector, however he told me he didn't take any chance and simply purchased a BRM engine to swap in... in case swapping the injectors don't work.

As for me, I am looking for another TDI because I simply don't like modern cars. I love TDI's and this time I need something with more utility. Something I can fill with wood, or put in a snowblower in, or a lawnmower to bring over to get maintenance so I don't need to depend on friends who have such utility vehicles.

I am looking for a 2001-2005 Passat TDI Wagon. They are pretty rare. Found one with a body in super rough shape in Montreal, the seller is terrible and barely responds. I found another one much nicer in Ontario... I am thinking of going for a road trip to pick it up, bring it over to my mechanic, give it a timing belt change as the guy drove it 150 000km without chancing it... get it prepped for Mechanical inspection (mandatory to get it plated QC) and... make it my next long term VW Spare.

And I am happy to know that my MK5 TDI will live again and that all the maintenance I put on it will come to good use for the next owners.

It’s good to know it’s at least gonna be engine swapped. Happy you didn’t scrap it. I’ve had my axle fall out and shatter my transmission on the road a week ago and spent the whole week sourcing a transmission. Ended up pulling it from Kenny u pull myself and learned a lot about how everything is placed in the engine bay.

Good luck with the Passat, could it be the one in Cornwall? You could always wait for a clean Jetta wagon to pop up as they’re much more common

If you have a Toyota or Honda maybe no big deal to lend it out . Those are a dime a dozen. My five speed TDI Jetta is off limits to lend
