Burning smell from heat

Moved the wife's car yesterday 2015 tdi se wagen and noticed a strong plastic/electric burning smell coming from the heater vents. I did a scan with the vag com and it did have some heater box codes. I'm assuming something with the aux heater melted and is melting or the harness to it either way sounds like a nightmare. Anyone had this issue or heard of it?

I though maybe disable the A/C controls but my quick look at the fuse box diagram suggests that the A/C controls share a fuse with the selector lever (if your car is DSG). So maybe avoid running the A/C and heating if possible until you get it resolved.

Out of warranty almost 90k I'm actually an auto mechanic used to be for Chrysler/jeep but independent now, so not the end of the world if I have to pull the dash. I'll pull the codes up on the laptop when I get home

No nothing it's the wife's car she says it still smells but I guess not as bad. I was either waiting on it to catch fire or for something to stop working but so far nothing....

Well you are in luck, I likely did the diagnosis for you. Based on how bad my issue was, I would suggest looking at yours sooner that later to prevent a fire.

I pulled the drivers kick panel off to inspect the connections for the aux heater. I ended up finding the large wire that connects at the top (10 mm nut) looked melted. When I tried to remove the wire, the post from within the plastic casting of the aux heater came out. You could see there was significant melting around the post, and the plastic had started to burn. Luckily with some ‘massaging’ of the dash panel you can get the heater in and out within ten minutes. Ill be ordering one in tomorrow. For now I taped off the wire and unplugged the other connections to temporarily disable.

No, some NA models got it. My SE did. As I recall, SE/SEL models without "Hot Country" equipment got it. The build tag will tell the tale; equipment code 7E6.

If you read OP's post, he smelled the plastic/ electrical burning, not his wife. The smell is very distinct and different from the regen smell. Also, as RIP TDI stated it all depends on the build of the car. Thanks for the helpful reply though?

Edit: There is no stock on the heater in North America, local dealer has put it on backorder and will keep me posted.

It begs the question: were there a rash of failures this winter or was this a once-in-a-blue-moon failure, or maybe its just a Covid-delayed overseas shipment issue?

I also wonder if, because the heaters were installed in only some configurations, the fusing scheme wasn't more thoroughly thought out and may be perhaps inadequate?

BTW, great diagnostic work! I love reading threads that begin with a newly-reported (?) problem, contain diagnosis in real time with the thread, and end, hopefully, with a happy resolution.

That is what I am wondering. It looks like the heater has been used in a lot of different applications, so I expected there to be some parts stock.

Thank you! I don't spend a lot of time posting on forums, mostly because the diagnostic/ repair has already been covered in another post somewhere. I searched everywhere for this problem without a definitive answer, and considering it could have burned a car down, it is a good issue to cover.

As for the design this is what my heater looks like. This appears to be an upgraded version, which looks far more robust. Based on my failure, my thought is the factory over torqued the nut for electrical connector which caused a weak spot where the stud sits in the housing. Enough time, vibration and some cold Edmonton weather would be enough to degrade the over torqued connection. I don't believe that there is any issue with the control circuit, as all of the wiring was in great shape.

I will update again once I hear back from the dealer on the back order status.

Sorry i just got caught up on this. I was figuring it would end up being an issue with the aux heater I just havent had time to dig into it. The smell I am having is deff not regen its melting plastic and it happens when the aux heat would be working and not using the heat mitigates it so thats most likey my issue. Thanks alot for your research it will no doubt save my a ton of time. I was planning on getting her car into my shop next week for some other work, while i have it I will check that out and report back if thats my issue. My car does have the AUX heater installed.

When you say you pulled the drivers side kick plate im assuming you mean the one to the right of the steering wheel in the area of the center console/below the radio?

I pulled the lower panel right beside the throttle pedal. 1x T20 screw, then it pulls down out of the clips.

Pulled it apart tonight and yup you are right definitely my issue. My harness looks a little melted too deff go hot.

Seems like a bit of a fatal flaw! My harness had some melting as well, I just put from new shrink tube over it. Still waiting on the new heating element though!

Yeah they told me it's backordered with no expected In stock date. I got quoted around $200 for the element and $60 for the harness. It appears to be the whole harness I'm going to get it and see how involved it is to change out if it's too much work I'll just use the end to repair mine. I'll report back with more news and pics of the repair when I have parts.

Just picked up my new element. It looks like a much better design, almost all aluminum construction. My local dealer gave me a break on the pricing, and it was still $450. I checked the other local dealers and was quoted $100-$200 more than that. I will throw it in tonight and test operation, but I do not expect any issues.

I actually missed it while it wasn't working, makes a big difference when it is -30 here in Alberta. Got the new heater installed last night, had to drop down the dash panel a bit to squeeze it back in. New heater output is much improved over the old heater, had my car cabin warmed up in about 5 minutes of idling while I got my kids ready to load up.

I started researching how to retrofit this heater in my 2015 GSW S. From my reading it seems the big nut connector is ground, and the 3 spade connectors carry +12v.

How does the BCM controls this heater, where does the 3 positive connect to?
Do I need to upgrade BCM from low, to mid or high?

Figured it out (my GSW does have the heater). This heater is called PTC and it is controlled by the ECU and "installed" or coded in address 08 (Auto HVAC):


Not sure where those 3 positive spade connector cables go from the heater, but after the physical retrofit, the correct bit needs changing in the coding of address 08. Also, there is a separate bit that defines a "hot country" model, that needs checking, if hot country is enabled, the ECU will not command this heater.

Now, I will look in my 2015 Passat SE tomorrow, but I'm almost sure that one doesn't have a PTC heater. Now, it is my understanding the NMS Passat is more a mk6 animal than anything else, those use a completely different electric heater that will "talk".

I'm an idiot, my Passat SE also has the heater. Now, it does not show in Auto HVAC coding at all, not sure where it would be, not in Aux Heater address 18 or 7D, as it seems this heater is also ECU controlled.

I will investigate further on the Passat, where will it show up.

Exact same issue in my 2015 Audi A3 TDI Premium Plus. Wife complained of terrible burning smell in the cabin. Went away once car was warmed up. Problem repeated the next day.

She took the car to Audi. They found burnt ground connector, same as above. Wanted $900 to replace it. I bought the part online from my local VW dealer (same part as audi, but a lot cheaper). Paid $200 and tax+shipping for it.

On the Audi it is possible to disable the Auxiliary Heater in the MMI settings. I don't believe there is a way to disable it on VW cars. If you leave the HVAC system set to off until the coolant temp is up to normal then the electric heater won't kick in. This would be painful in most northern cold states as the TDI takes a while to warm up. This electric heater is used in all VAG TDI models that were shipped to "could country" areas.

Audi recalled 1.2 million vehicles a few years ago for the same problem. The recall numbers are: 8OC5, 80C6. it only covered A4, A5 and Q5 vehicles. I am not sure why the other TDS vehicles were excluded. RCRIT-17V622-6265.pdf (nhtsa.gov)

If you do a little searching this is not an isolated incident. I would highly suggest that everyone who experiences this file a complaint with the NHTSA in the USA. This is a fire and smoke hazard and should be replaced at VAG group expense.
