My buddy has a 2005 B5 passat Automatic in show room condition, we just recently replaced Torque converter in it from shop in Conn. ( i can't recall name Essex or something like that) per Oil Hammer aka Brian Johnson. we rebuilt tdi engine and it fires up before you can finish turning the key...

He want to replace transmission, but beter still he'd like to replace it with 5 or 6 Speed manual transmission. that will fit 2005 B5 TDI.
anybody know where to source a complete conversion kit? Transmission shift linkage / pedals etc.?

or shop that will rebuild the ZF Auto transmission and warranty it?

Hit up @Frans from DutchAutoParts even though he is in Netherlands, the cost with shipping was cheaper than local sources. He can get you real TDi 5 and 6 speed transmissions. No gas transmissions. They have different gear ratios. He provides everything for the full swap. Pedals, shift linkage, sensors, clutch all that. I highly recommend he did me right. Took about 5 weeks after payment to show up. He also very helpful.

I had good luck with using a v6 b5 or b5.5 Passat as a donor. If you don't need to do 80+ on the freeway it's a good set up that doesn't break the bank as the v6 cars with bad timing chains are cheap/somewhat plentiful. 3000 rpms at @75mph. I'd get 43mpg on freeway road trips on it setting crusie at 75mph.

Unless you find a scrap car for a reasonable price I think Frans’s prices are actually quite good. Most people Atleast in the northeast will want $1500 for a pile of crap that don’t run. I was able to get every part for the swap, new sensors for cruise and clutch switch, new clutch and flywheel, new rubber for the pedals, new shift knob+ boot. All for about the price of a junker (including the shipping from europe to USA) but comes with a lot of new parts and already taken off the car and ready to be put in. I tried looking locally for someone selling Euro Tdi Tranny swaps locally and there was a place but there were a few hundred more than what I paid and they provided used clutch and sensors. They actually closed there doors though last year. Not sure if there are people locally who sell Gasser transmission kits. If there is I’m curious as to the cost.

Scrap car value last I checked was about 200 to 250. That number fluctuates but hasn't doubled in years. I usually land the Passat for 450 or less. The max I've paid is 1200, TDI clean sedan that was my DD for some 5 years.

I usually took the trans/any good parts i wanted then scrapped the car to recoup half my initial investment.

I realize many don't live where you can keep a half parted car in your front yard for a few months before scraping.

Yeah you got lucky. People in NY want ridiculous money for their Junk Cars. I paid $1000 for my 2005 Passat TDi GLS and it had a slush box that went so I had to tow it. He was originally asking 2k! Granted the car was literally mint with tons of maintenance records, new tires and brakes, leather interior, second set of rims with new snow tires. The guy just gave up when the tranny went because he had two other project cars in the driveway. I bought a 2004 for 800 before I knew much about the cars though . Had no cat, tranny went into limp, interior was absolutely destroyed and 250k miles. Ended up pulling the motor, the headlights and tailights, TCU, ECU, four doors and rims and scrapped the rest. I was lucky and actually made money on that ordeal. But took me a few months to dissemble and sell everything.

YMMV but some of us, myself included, feel that the FHN/GGB ratios are overkill. My car had a GGB when I got it that was broken (3rd gear synchro) but still drivable enough for me to put on some miles and get a feel for the gearing. The GGB was a trans I would only want if I spent every single mile on high speed interstates. Not enough gears in it for how tall they tried to run the top ratios. At moderate speeds there is too much RPM drop between gearchanges, particularly from 3rd to 4th. You'd have to wind out 3rd in order to not lug 4th and buzz the interior after changing up. The DUK has better spacing, at the cost of maybe 250 more RPM on the highway. I don't notice that difference but I do notice the more agreeable characteristics from the better spacing. Think mine is still well under 3000 rpm at 80.

To give some perspective, I live in Montana where the speed limit is almost never less than 80 and when the weather is good (and sometimes when it isn't!!!) highway traffic is always flowing at 95 mph, 100, or more. The DUK definitely does not feel undergeared even at those speeds. And when you end up on a back road with variable speeds between 45-65 where the GGB's excessive tall ratios and big gap between 3rd and 4th were annoying, the DUK is far nicer. 5th gear is also more usable, less need to downshift out of cruising gear on mountain passes etc.

Zero change in fuel mileage. The TDI engine doesn't really care whether it's turning 2500 or 2800 rpm at cruising speed in terms of BSFC from what I have seen. These are not like a gasser where lower revs and wider throttle openings make a big difference in reducing pumping losses. The only real reason for taller gearing is just for keeping engine noise down and providing more top end potential.... I am sure my car with the DUK could hit 130 or more though before it ran out of revs or power, not sure who needs more speed than that.

All that said, there is certainly a sweet spot, unless I lived on the east coasts where speeds are lower, I don't think living with a gasser trans would be easy. Being undergeared and having the engine wound up tight all the time is not much fun. I just don't think pursuing the "holy grail" and harder to find / more costly FHN/GGB is really worth it when the much more common DUK and EEN are cheaper and in many ways preferable for most driver's uses.

I got my replacement DUK from QGAP in southern CA, good service, fair price, and the gearbox has had no issues since it went in. I have bought from Frans as well and also had an excellent experience there, though I understand shipping overseas has gotten more challenging and costly than when I bought from him before the pandemic.

Maybe scrap prices are higher up there in the rust belt? I've parted 3 so far, still have two left. Two v6 5 speeds and 3 diesels.
