I purchased an 03' Wagon from user "Phrankentruk" back in 2020 - he had done a lot of work on the car and used it to commute on the East Coast. The listing when I got the car from him:


"This is an ALH wagon at it's best. This car handles great and pulls like a train. The last top speed run I did I shut down at an indicated 130mph & it was still accelerating. I haven't dynoed it but it should be putting out about 180 HP & 290+ LBS torque.

Here's the list:
-2003 Jetta TDI wagon with moon roof, Monsoon stereo, & GTI wheels
-Hidden Hitch trailer hitch
-Glass headlight lenses with silverstar bulbs
-GLI Recaro seats
-17/22 hybrid turbo, larger side mount intercooler, stainless tubing, & OMI intake from KermaTDI
-Bosio 1019 ULSD fuel injectors
-New cylinder head at 178k (timing belt was rubbing the plastic cover, frayed & broke unexpectedly)
-New fuel gauge sending unit at 180k
-Ball joints, tie rod ends, H&R sport cup kit (drop is 1.7" in back, 2" in front), & all suspension rubber except rr bushings, at 190k
-Viton fuel lines at 195k
-11mm injection pump at 200k
-Custom Malone stage 5 tune & panzar plate at 200k. Tune includes cold-start fast idle & egr delay features (idles up while it's warming up and doesn't send exhaust to the egr until it's warm to reduce problems with intake clogging.)
-Southbend stage 2 daily clutch with SMF, shift fork, pivot pin, rear main seal, all trans seals, wheel bearings, and drive axles at 210k
-New vacuum pump o-rings & Amsoil bypass filter at 210k
- Cleaned intake & battery at 250k
-New timing belt, water pump, & pulleys (Deiselgeek kit), valve cover, thermostat housing, coolant pipe o-ring, dipstick tube, Hawk HPS rear brake pads, and used GLI Recaro seats at 300k
-New glass headlight covers at 305k
-Used european 02M ERF 6-speed gearbox, shifter assembly, and axles from Darkside Developments at 310k (all that extra torque was finally too much for the stock gearbox)
-New Sachs CMF clutch kit & Shell synchromesh fluid with trans install at 310k
-New taillight innards and strut bearings at 315k
-Lubed turbo actuator & new N75 valve at 340k"


He built it well, and it was a product of help from this TDI community. I am now back sharing another chapter of its story...as this Forum and community has been an invaluable resource to me.

Long story short - this is one of the best ALH vehicles I have ever driven, I got up to 57 mpg on highway (typically low to mid 50s around town) and it ran like a rocket compared to other ALH I have driven. Unfortunately at just under 420K miles...the oil pump tensioner failed...and carnage ensued. The overhead cam does not like to run dry.

Flew to North Carolina to pick up car and drove back to eastern WA in 2 days. My average road speed was..."spirited".

Engine seized just under 420K miles. After cool down it started again but bad noises and oil had glitter. Pulled motor knowing that a major rebuild of some sort was needed.

Oil pump tensioner failure. The slack in the chain caused it to do terrible things inside the housing. The slack chewed some grooves and even cracked the front oil pump cover housing. Apparently I forgot to service my oil pump chain on my last oil change...(eye roll) Never would have imagined this would be the failure point.

I could not locate a new housing anywhere, and figured since this was basically a very low pressure "splash guard"...good ole JB weld. It cured up nicely, and fit like new after finishing.

Caveat! If you are planning to use the MetalNerd Crank locator tool...My gloopy repair somewhat invalidated the locator notch that tool uses to hold the crank. I ended up having to fabricate my own crank lock because of that.

New Build. Sourced a Rebuilt block and head from an old german guy out of California who imports motors direct from germany. I simply did some paint and finish work.

Fixed the leaking stock flexpipe with a totally incorrect length and diameter chunk of flexpipe I had (and rodded the cat). Flexpipe is still plenty flexible.

Current Progress. Still have not cranked it over yet. Waiting on a couple parts and then final check over and tidy-up.

Am mechanically savvy from the 12V Cummins world...but I had never even done a timing belt on one of these before, so this was a new experience for me... Learning the VAGcom diagnostics and checking my fuel pump timing etc will be my next "learning experience..." And then hopefully getting a proper tune from Burpod...

Looks like someone forgot their soda in there. Jokes aside, looks really clean! Can't imagine it came from the factory any better than that.

I know I'm new here...but I figured the "soda catch can mod" was in the proper spirit of things... I'll come up with something a bit more long term...

Thanks to a couple members on here I have a RossTech cord on the way!

Few final parts came in this afternoon, so hopefully will get first crank up, and the break-in process started this evening...

It runs! After priming pump, and bleeding the injector lines, it fired right up. Its the coolest thing when a brand new build comes to life for the first time - to be honest I was a tad anxious having never messed with a TDI to this extent before. Here's to another half-mil miles...

My 02M Transmission with Sachs flywheel does not have a TDC mark, so I had to figure it old school. No leaks, or issues of any kind so far. Am sharing this here as a reflection of what I have learned from this site. Thank you to all who contribute, it really is so valuable!

Did the varying rpm scheduled warmup, and a brief couple mile run of "seating the rings", dumped oil (not using synthetic for break-in) and on to another 10 miles before another dump...and etc. Normal super fine break-in glitter, nothing out of ordinary at least from my extremely limited experience. Look forward to getting scan cord in hand and doing some tuning!

Did 2nd and 3rd oil change this evening with 10 and then 25 mile between. Break-in seems to be going well, as I am getting slightly more into the powerband I can tell that the pump timing is not quite what it was on the previous engine, but it is running great and the fine break-in glitter in the oil is getting less and less.

Figured out how to manually crank my sunroof down from the vent position. That's a neat feature I never knew I needed.

Am thrilled to have this running again and soon back to being a daily, my 12V does NOT get quite the same mpg...

Couple hundred into break-in. Just did 5th oil change and switched over to synthetic. Oil looking clean now and car running great.

Starts perfect, but glow plug light only flashes for a sec, so I unplugged the coolant temp sensor and it stays on for about 10 sec. Starts the same either way. Will have to look into that some more.

I put an oversized oil cooler from 2L on, and did not tighten quite enough, that was my only little leak. Everything else is bone dry.

It definitely needs a tune and pump timing...but rolled into 2nd gear yesterday and it easily spun into 3rd (don't have limited slip yet). I've missed this car ...its been sitting for almost 2 years with toasted engine - am beyond thrilled to finally have it going again! Also forgot how much I like the gear spacing on 02M trans...

Some interior work is needed, but for now just enjoying the smell of engine paint baking off and burning diesel...

This I also want to know! Have a couple family members with ALH cars on Malone tunes that might convert also... Will report back as things develop. Still waiting on cord to delve deeper.
