I have an 03 tdi and the ac was running perfectly fine one day and the next it just blows hot air. I did notice when I hit ac the compressor kicks on and does stay on the whole time but I get no cool air, the air actually feels pretty hot. I turn it to heat and I feel no change in temperature, just hot. I had the whole airbox out about a year ago to replace the evap core and I also repaired the blend door foam issue. I’m wondering if maybe one of the linkages to the door that controls heat/ac popped off so maybe it’s just stuck on heat? This car doesn’t have the electronic climate control either, it’s all ran by the wires. Haven’t had time to look at it yet but hopefully can get some insight as to what may be the issue, thanks.

You should be able to hear the door hitting the limits if it is being moved by the controls.

Possibly the blend door pivot pin has broken or become disengaged from the unit/door.
If so, it is something that can be replaced without having to remove much other than the center console on the "hump".

I'm guessing here, but when you run the AC a while, the box should feel cold if it's a failed blend door. If not could be the compressor. Do both the radiator fans run with AC on?

Looking at it, I can’t upload a picture on here for some reason but the arm on the bottom of the box that has a screw in it, it looks like it’s for the door, it has fallen out. Maybe the screw came loose? Not sure but haven’t tried messing with it much other than looking at it

Got the piece back in and taped it to stay up. Only need ac for these summer months in Phoenix. Not sure why the piece fell out in the first place? Looks and feels like it just pops in to connect to the blend door bottom fin.

They fall out because they get old and the retainers break. The screw holds the lever to the pivot pin and the pin engages the door to move it.
Here is one of many available on Ebay.
