Well, it was the speed sensor, but the sensor was fine, so all I needed was a replacement harness. A few crimps, some shrink tubing, and all was well: More pictures:

I just did this on my 2002 New Beetle - There are 2 seals, and one fits great, but the other is a simple circle that doesn't really fit the groove. This one kept popping out of the groove, and I could imagine that if you weren't careful, you could end up pinching the seal while installing it...

Also : the alternator I removed was a Bosch 90 amp. I thought all the TDIs had 120 amp alternators. This is a 2002 New Beetle. The new one is a 120 amp.

Success Update: got a rebuild alternator from Autozone, put in in following these instructions : http://forums.tdiclub.com/showthread.php?t=195438&highlight=alternator and http://forums.tdiclub.com/showthread.php?t=267691 Definitely a hard job, but made much easier with the great instructions...

PCar: what was the price and/or part number on your new hitatchi alternator from autozone? My alternator is kaput and wanted to fix it asap, and have heard bad things about remanufactured ones from FLAPS.

(from memory) It's Block 01 (Engine), Group 11 -- this shows throttle position, MAP requested, MAP actual, and one other value.

More info: I swapped the N75 valve with the other one, sprayed both with WD40 for good measure, and repeated the test drive. What I'm seeing is pretty consistent: At WOT, the MAP specified is about 1900 - the MAP actual jumps up to 2500, but then after a second or two creeps back to 2100-2200...

Thanks seatman, I'll try that. One more bit of info: thinking back on when this has happened, every time it's been when the car is very warm. The first time was when driving up & down steep hills, the second time was on the freeway 10 miles from home, and the third was again after 10 miles...

More info: measuring the VAC line of the n75 with engine running gives a steady 28in vacuum. Measuring the output line of the n75 gives about 16 inches, but if i rev the engine in neutral the output seems to jump around a lot as the rpm changes. Not sure what's normal for that.
