Seeing if any interest here. I picked up this car off of a mechanic, non running condition. It had the broken timing belt wrecked head. I got a head in good condition and checked the piston protrusion in block for any issues. None were found, reassembled myself and timed the fuel pump perfectly...

Interesting. Yea stage 4 is a lot more power! The engines are amazing have such a large margin for increased power output. I regard them as the best diesel engine Volkswagen ever made.

Not to ressurect an old thread but I'm trying to understand this also, troubleshooting an overboost condition on a 2002 bug tdi.
When at idol, if it's supposed to be at max or stop screw, is that max boost or max no boost? Trying to understand the theory here.

My Jetta gasoline has 525 also but it’s on last legs with head gasket leak. It’s been running on blue devil sealant for 20k now ...amazing. But it overheats and stuff now as the sealant sludges the engine. Only overheats in summer and it doesn’t seem to hurt anything hahaha. Incredibly robust...
Yea that’s a weird one then. Either loss of vacuum somehow or somehow heat causing vanes to stick or something odd. Have to rule things out. All vacuum lines are replaced? I did that to my old golf to be sure. Isn’t too hard. I just used simple regular rubber tubes.

Well ya gotta also make sure the modulating valve works properly. I think some people swap them with another one on the car? I forget.
Some people may know more it’s been a while. I think there may be some vag com checks for the valve but not sure. There is some sort of mode you can put it in...
