Has anyone refurbished their heater box when they did a heater core replacement? My gears for my doors and flaps need fixed, and I'm going to put on some replacement foam on the doors.

I'm about to undertake this myself in the next few weeks on my 91 ecodiesel with AC. Did you get yours done yet? If so, how did it turn out?

There are a ton of good write-ups out there, but the best recommendation I've seen so far is to use "foamies" from the craft department at Walmart to replace the foam on the doors. Googone to clean the old stuff off the plastic and carb/brake cleaner to clean the metal doors.

Here's the best write-up I've come across if you still need it.

Here's another on a solenoid controlled bypass to reduce wear in the furure (I plan on attempting this also).

No idea on the gears. Here's a used box on eBay you could use for spare parts.
