Ok... so I finally have gotten some time to work on the 5th gear problem again (8,000 quick miles later)
Thanks to WolfTDI, I am going to put in a .658 5th. I thought long and hard between the taller gear and stock and just decided to buy spur of the moment. So much for being logical. Anyways, should be here next week.
I plan on using red loctite this time and then STAYING THE HELL AWAY FROM LOW SPEED IN 5th. This is part of the reason I am going with the taller gear. I do not want to go anywhere near 45-50 in 5th ever again as this was the speed at which my gears failed both times. I haven't totally figured out the failure mechanism. But both times I had to brake hard after being cut off, and then got on the gear at low speed without downshifting to 4th. Don't want to do that again and I've read several other stories now about same thing happening to other members 5ths under similar conditions. I think it has something to do with the backlash/tooth engagement of the inner teeth on the small gear and then quickly taking that up with the quick application of torque.... still need to think more about it.
