I have a 2002 TDI Golf with manual tranny. I noticed the little fuse box that sits on top of the battery had a melted spot and smoke coming off of it. I popped it open to find the Alternator wire smoking! Is this a bad alternator or do I need to clean/replace wires/connections?

Watts = Resistance * (Current)Squared

Dirt/corrosion = increased resistance = increased watts aka heat, and things can get quite hot, given the high currents running thru that particular fuse block and especially the main alternator wire. It's very thick for that reason. :)

If it's only a little melted it will respond well to cleaning/sanding, and if it's badly melted replacement fuse blocks are not too expensive.
